BHD four-way shuttle racking maximises density, boosts throughput, enhances flexibility, and ensures reliable warehouse operations.

As product varieties increase and turnover accelerates, traditional storage systems often struggle to keep pace. BHD addresses these challenges through its advanced four-way shuttle racking system, combining intelligent automation with precision engineering to deliver high-density storage, dynamic scheduling, and superior operational reliability.

Project background: Complex requirements in limited space

Recently, BHD’s technical and business teams visited a manufacturing client in Argentina to support a warehouse upgrade project.

The client faced multiple operational constraints:

  • Limited warehouse space
  • Nearly 1,000 pallet positions required
  • Dozens of SKUs related to bleach-based chemical products
  • High system compatibility and throughput requirements

Each pallet measured W1200 × D1000 mm, with heights of 1500 / 1700 / 1930 mm and a maximum load of 1250 kg. The warehouse needed to handle approximately 15 pallets per hour inbound and outbound, with opposite-end flow between production and storage.

Given the SKU complexity, high turnover rate, and manual picking difficulty, conventional racking systems were unable to meet the operational demands.

The solution: 4-way shuttle racking system

BHD proposed a customised four-way shuttle racking solution. Unlike traditional systems, four-way shuttle vehicles can move both horizontally and vertically across aisles and levels, significantly enhancing storage density and operational flexibility.

The system design was carefully optimised to:

  • Accommodate varying pallet heights
  • Align with the client’s production rhythm
  • Ensure stable high-frequency performance

This solution proved ideal for manufacturing environments requiring high SKU diversity and rapid pallet flow.

Project Advantages

  1. High-Efficiency Storage and Intelligent Scheduling

The electric four-way shuttles support multi-vehicle simultaneous operation. With intuitive control systems and smart scheduling software, inbound and outbound processes are significantly accelerated.

The system simplifies warehouse management while improving throughput performance.

  1. Maximised Space Utilisation

Compared with conventional racking systems, the four-way shuttle solution increases storage capacity by approximately two-thirds.

  • Up to 90 per cent floor space utilisation
  • Around 90 per cent overall warehouse space efficiency

Through software-driven scheduling, direct access to pallets is achieved without being restricted by traditional FIFO limitations, enabling more flexible inventory management.

  1. Robust fault tolerance and operational continuity

While long-term stability is always the goal, unexpected disruptions are inevitable in real-world operations.

BHD’s intelligent system design ensures minimal operational impact:

  • If a shuttle or lift encounters an issue, the scheduling system dynamically reallocates resources
  • System operations continue uninterrupted
  • Single-point failures do not halt overall performance

This significantly reduces operational risk and potential downtime.

  1. Manufacturing precision for system stability

Four-way shuttle systems demand extremely high racking precision.

BHD ensures:

  • Beam length tolerance controlled within 0.5 mm per section
  • Column total length deviation maintained within 2 mm
  • Meticulously engineered main and directional tracks

This manufacturing precision guarantees smooth shuttle operation and long-term structural reliability.

Additionally, seamless integration between the lift system and racking structure further enhances system stability.

  1. Rigorous on-site installation standards

Precision does not stop at manufacturing.

During on-site installation, BHD conducts detailed track alignment verification and strictly controls internal frame tolerances within ±2 mm.

All installation processes comply with local regulatory and safety standards, ensuring full operational integrity upon system commissioning.
